Stator Test Rig

The Stator electrical tester has been built for testing automobile (Alternator) stators for its quality as a 100% testing rig, in the assembly line of alternator stators. This tester has been built for specific requirement of the customer’s test plan in the production lines. This rig has the capability to test the stator resistance of the coil, Insulation test between copper & iron and Inter-turn shorts between the windings. The tester mainly consists of a control panel, mechanical table & fixture and PLC with MMI. Power contactors are operated for resistance, high voltage and surge test. The mechanical jig consists of a fixed fixture mounted on an aluminium extrusion table. A pneumatic cylinder requires 4 to 6 bar of clean and moisture free compressed air. The equipment is provided with an electric power of single-phase 230V, 15A capacity with standard earthing.

Resistance test

This test is conducted based on the Classic Kelvin bridge principle. A known current is passed through the coil under test and the ADC card measures the voltage drop across the coil under test. The current is also measured to avoid dependency on assumptions. Current & volt drops are measured and resistances are calculated as per ohms law. The test current is settable on the power supply and the band pass value of Resistance is programmable.

Flash test

This test is conducted for testing insulation between the copper and iron of the stator. Here the test piece is subjected to a high Voltage and the leakage current is detected. The component is considered a failure, if the current exceed the limit of acceptance of the current, which is settable. The voltage measurement taken prior to the test is also considered whereby a decision of the voltage mismatch from the desired voltage is taken by the PLC and warns the voltage is ascertained. Care would be taken to ensure that the high voltage is positively applied on the test piece.

Surge test

This test is for measurement of winding in balances such as inter-turn shorts, loose windings which are capable of reducing variations in inductance, probable faults due to inter-turn insulation failure. In this test a capacitor is charged to a desired DC voltage, in this equipment. This DC voltage from the capacitor is discharged through the winding, which is an inductance. Based on the C of the capacitance and L of the inductance oscillations are produced. This oscillation will die down both in amplitude and in frequency, based on imperfectness of the winding. This imperfectness is unique to every winding and normally remains the same for a particular winding in automatic manufacture. Incase of defects in the winding this uniqueness is changed, the waveform of this changed situation is compared with the unique master waveform stored for a particular variety of stator and the difference if beyond or within the programmed deviation ascertains a Fail/Pass of the stator.
